Waterborne DTM Basecoat Additives: Flow & Air

Waterborne direct-to-metal basecoat additives must support substrate adhesion, film build and the topcoat interface. They cannot replace metal preparation, corrosion pigment design or cure. Separate wetting, leveling and process air before screening D547, 3345 or D9904BR.

Define the DTM layer

State whether the basecoat is the first metal-contacting layer, a colored build coat or part of a primerless multi-layer system. Specify substrate, pretreatment, corrosion requirement, topcoat and recoat window. Direct-to-metal does not mean preparation-free.

Prepare metal first

Define degreasing, abrasive profile or conversion coating, soluble salts, dust, flash rust and maximum time before coating. Oil, silicone, condensed water and salts can look like an additive failure. Use cleaned witness panels and record the preparation lot.

Use D547 for interface wetting

Screen within 0.1–0.5% at fixed preparation, viscosity, spray settings and film build. Measure retraction, craters, edge coverage and adhesion. Its page describes qualitative leveling, defoaming and recoat benefits, but those claims need confirmation in the actual filled basecoat.

Use 3345 for controlled flow

Compare low, middle and high levels at equal viscosity and thickness. Record orange peel, gloss, sag and crater tendency. Reject a smoother surface if it reduces metal adhesion, corrosion performance, sanding or topcoat adhesion.

Use D9904BR for grind-stage air

Premix with co-solvent and add under high shear during the grind. Measure wet density, foam decay, microbubbles and pinholes. Its DPM carrier and 30% active content must be included in formulation and VOC calculations. Post-addition is not recommended.

Prepare uniform panels

ASTM D823 describes uniform film preparation. Fix metal, profile, applicator or spray settings, wet/dry film build, temperature, humidity, airflow and cure. Include edges, welds or geometry relevant to production.

Check adhesion and impact

ASTM D3359 provides tape adhesion methods. Document failure location. ASTM D2794 covers rapid-deformation impact resistance. Test the full stack and inspect cracking/delamination after fixed recovery.

Measure dry film thickness near edges and flat areas before comparing failures. Thin edge coverage can resemble an additive or corrosion problem, while excessive local build can change cure, impact and topcoat response.

Validate corrosion as a system property

ASTM B117 describes salt-spray apparatus/operation but not a universal exposure or service-life prediction. Define scribe, duration and acceptance. Compare blistering, rust, undercut and adhesion retention after recovery.

Include a prepared control from every metal lot. A formulation improvement cannot be separated from mill oil, flash rust, pretreatment drift or profile variation when the substrate history changes between panels.

Approve the topcoat interface

Apply the intended topcoat at minimum, target and extended intervals. Check intercoat adhesion, lifting, wrinkling and appearance. Surface-active additives can improve basecoat flow while narrowing the recoat window. Repeat after water or humidity aging.

Control flash, water release and cure

Record substrate temperature, relative humidity, airflow, wet film build and flash time. Water trapped below a surface skin can create microbubbles, soft cure or poor topcoat adhesion that resembles additive failure. Prepare panels at target and upper production film builds and do not force-dry one trial differently from the control.

If the binder is two-component, record mix ratio, induction and pot life and prepare panels at early, middle and late pot-life points. A wetting or foam result obtained immediately after mixing may not persist as viscosity and chemical reaction change.

Inspect edges, welds and holidays

DTM performance often fails first at sharp edges, welds, fasteners or recesses. Include representative geometry, measure local film build and inspect for pullback, pinholes and early rust. Flat drawdowns remain useful controls but cannot establish coverage or corrosion resistance on production parts.

Set release criteria before testing

Define maximum crater and pinhole counts, film-build tolerance, adhesion, impact, corrosion exposure and recoat acceptance before ranking panels. Use replicate specimens and more than one prepared metal lot. Predefined limits prevent a cosmetic flow improvement from masking a meaningful loss of protection.

  • Correct preparation before using D547.
  • Use 3345 only for measured flow at controlled build.
  • Use D9904BR only through its grind-stage process.
  • Release after adhesion, corrosion, impact and topcoat tests.
